What Does This Boiler Safety Valve Sizing Calculator Do?
Every boiler needs at least one safety valve that can pass all steam the boiler can make if feed or controls fail. If the valve is too small, pressure keeps rising. If too large, it may chatter and get damaged.
This calculator sizes the valve orifice from required relieving capacity, set pressure, overpressure, backpressure and steam condition. It gives required area in mm2 and in2, API orifice letter D to T and relieving pressure. You can split capacity across two or three valves as per many boiler codes.
Safety Valve Sizing Formula
For saturated steam ASME Section I uses Napier formula. We use metric conversion of same:
Saturated: W = 51.5 × A × P × KdMetric: A (mm²) = W (kg/h) ÷ (0.525 × P_abs (bar) × Kd × Kb × Ksh)
P_relief = Set Pressure × (1 + Overpressure%) + Atmospheric
Ksh = sqrt(T_sat_K ÷ T_super_K) ≤ 1
More superheat = lower density = larger area needed
A_per_valve = Total A ÷ Number of valves
Select next standard API 526 orifice ≥ required area: D, E, F, G, H, J, K, L, M, N, P, Q, R, T
W is required relieving capacity, A orifice area, P absolute relieving pressure, Kd discharge coefficient from maker, Kb backpressure correction, Ksh superheat correction.
How to Use the Calculator
- Enter required capacity. Use boiler maximum evaporation rate MCR, not average. Include superheater margin if any.
- Enter set pressure and overpressure. Set pressure is valve stamped set. Overpressure 3% for ASME Section I boiler.
- Enter backpressure if any. If discharging to atmosphere, leave 0. If to header or silencer, enter superimposed pressure.
- Set saturated or superheated. Keep saturated checked for drum saturated steam. Uncheck and enter steam temp for superheated.
- Click Calculate Orifice Area. Results stay hidden until click. Reset clears.
Understanding the Results
Required Orifice Letter
API letters standardize orifice size. D is smallest, T largest. Calculator picks smallest letter that meets required area per valve. Example: required 520 mm2 needs H orifice 506 mm2 is too small, so J 830 mm2 is selected.
Required Area per Valve and Total
Total area needed for full capacity. Per valve is total divided by number of valves. Use per valve to select orifice letter.
Relieving Pressure
Pressure at which valve must pass full capacity. It is set pressure plus overpressure plus atmospheric. Use absolute for sizing formula.
Correction Ksh
Shows superheat effect. Ksh 1 for saturated, about 0.92 for 50°C superheat, 0.85 for 100°C superheat. Lower Ksh means larger area.
Worked Example
Boiler MCR 2000 kg/h, set pressure 10 bar g, overpressure 3%, saturated, one valve, Kd 0.975, no backpressure.
| Step | Calc | Result |
|---|---|---|
| Relieving pressure gauge | 10 × 1.03 | 10.3 bar g |
| Relieving absolute | 10.3 + 1.013 | 11.313 bar abs |
| Required area total | 2000 ÷ (0.525 × 11.313 × 0.975) | 345 mm2 |
| Orifice letter | next ≥345 is G? 325 too small, H 506 | H |
| Capacity of H | 0.525 × 506 × 11.313 × 0.975 | 2930 kg/h |
So H orifice gives about 2930 kg/h, enough for 2000 kg/h required. If you split across 2 valves, each needs 172.5 mm2, each would be F orifice 198 mm2.
What Values Should You Enter?
Relieving Capacity
Use maximum boiler evaporation at most severe condition. Do not use average load. Add margin if burner can exceed MCR.
Set Pressure
Valve stamped set. For boiler, first valve often set at or below MAWP. Second valve may be 3% higher per code.
Overpressure
ASME Section I boiler is 3%. Section VIII process vessel is 10%. Use 3% for power boiler safety valve.
Backpressure
Pressure at valve outlet during relief. For open vent, 0. For silencer or header, enter value. High backpressure may need bellows valve.
Superheat
If steam is superheated, enter final temp at valve inlet. Superheated steam needs larger orifice than saturated at same pressure.
Kd Coefficient
From maker certificate, usually 0.975 for steam trim. Use 0.975 if not known for preliminary sizing.
Why Safety Valve Sizing Matters for Feed System
Safety valve and feed pump are linked. If feed pump keeps feeding during safety lift, boiler can overfill after lift. If pump trips, valve must handle full steaming rate without feed. Many plants oversize feed pump but undersize safety valve.
A correctly sized safety valve protects the boiler when the feed system fails or controls stick. You can check your feed duty with our boiler feed pump calculation tool before finalizing valve capacity and set pressure. Size feed pump for MCR plus blowdown, size safety valve for MCR at relieving pressure.
Factors That Change Required Orifice
Set Pressure
Higher set pressure means higher density, so smaller area for same mass flow. Doubling pressure roughly halves required area.
Superheat
Superheated steam is less dense. 100°C superheat adds about 15% area vs saturated at same pressure.
Overpressure
Higher allowed overpressure raises relieving pressure, so required area drops slightly. Code limits overpressure to 3% for boiler.
Backpressure
High backpressure reduces lift and capacity. Bellows valve keeps Kd high up to about 30% backpressure.
Number of Valves
Splitting capacity across 2 valves gives smaller orifice per valve and better stability. Code requires multiple valves above certain capacity.
Discharge Coefficient
Lower Kd needs larger area. Use certified Kd from maker, not generic 1.0.
Common Mistakes
- Using average load, not MCR: Safety valve must handle max possible evaporation, not normal load.
- Mixing gauge and absolute: Formula needs absolute relieving pressure. Forgetting atmospheric adds 7-10% error.
- Ignoring superheat: Sizing superheated boiler with saturated formula undersizes valve by 10-20%.
- Wrong overpressure: Using 10% overpressure for boiler when code allows 3% gives smaller area than code requires.
- Forgetting backpressure: Discharging to silencer or header raises backpressure and reduces capacity if not corrected.
- Selecting exact area, not next standard orifice: Always pick next larger API letter. Required 340 mm2 needs H, not G.
Frequently Asked Questions
What is required relieving capacity for boiler?
Per ASME Section I, minimum required capacity is maximum designed steaming rate at MAWP. Usually 100% of MCR. For superheater, add desuperheater flow if any.
What is orifice letter D to T?
API 526 standard orifice sizes. D is 71 mm2 (0.11 in2), T is 16774 mm2 (26 in2). Calculator picks smallest letter that meets required area.
How to calculate safety valve orifice area?
For saturated steam: A = W ÷ (51.5 × P × Kd). Metric: A mm2 = W kg/h ÷ (0.525 × P_abs bar × Kd × Ksh). Select next standard orifice.
Why 3% overpressure for boiler?
ASME Section I limits overpressure to 3% for boiler safety valves and accumulation to 6%. Process vessels under Section VIII use 10%.
Does superheat affect sizing?
Yes, superheated steam is less dense, so needs larger orifice for same mass flow. Correction Ksh = sqrt(T_sat/T_super) in Kelvin.
How many safety valves does a boiler need?
ASME requires at least one. Above certain capacity, at least two valves required and one must be set at or below MAWP. Check code for your boiler rating.
